Zap! Aluminum oxide.
Now, even before I sent it in, I knew pretty well what the process consisted of. They dip each piece in a couple vats of nasty chemicals, apply some volts (okay, a bunch of volts) and *poof* tough exterior layer of aluminum oxide. What I didn’t think about was fluid behavior. Namely, if you’re expecting to fill and drain a container with only one hole, without moving the container, you’re going to be disappointed. If the hole is down, air pressure is going to prevent it from filling. If the hole is up, it simply won’t drain between dunks. Dumping each one out between chemicals (fixing the draining problem) isn’t in the cards, and even though I didn’t ask, I suspect that running the whole process in a vacuum (fixing the air pressure problem) isn’t either.
What they suggested is that I create another small hole opposite the spout on the top of the boiler so that it could be placed on the rack horizontally to fill and drain completely. At first I wasn’t too excited about the idea of creating another hole that I would just have to plug up. But then I got an idea about how I could put that hole to use. Stay tuned…

Wow these are looking very nice I’m lookiing forward to getting one of these. Is the smaller hole going to be used as a vent for easy pour?
Way to build the suspense
I’m really enjoying these updates – the kettle looks great! Can’t wait until I can buy one.
You should offer a few prototypes to loyal readers of the blog, for beta testing :-D
Larry – Thanks! I think it’s going to be even better than an easy pour vent… I’m working on the post right now.
Mike – Ha! I mostly wanted to wait to see if I could make my idea work before saying what it was. But if it brings you guys back to the blog, well, I don’t mind that either. :)
James – Thanks! I think you first fifty essentially are the beta testers, and I really look forward to the feedback you have.
It’s a thing of beauty! I am suffering from serious stove envy while waiting. The blog is a decent, although temporary, remedy. Good job.
Thanks Galen! I’ll do what I can to remedy the ailment ASAP.
Their looking good Devin! Hope mine comes stamped “#1″ :o
Stamped, etched… something. It’ll be on there. :)
Hm, I can think of a good use for a small hole like that: as a whistle. That way, you could even keep the stopper in the fill hole while boiling water.
